Rust on a metal roof rarely stays put. Once the factory coating on IBR steel sheeting is stripped away by years of sun, storms and industrial exposure, corrosion spreads along the profiles and around every screw fixing until sections start to flake and fail. This case study follows a large commercial IBR roof — covering a main building, a side roof and two separate bay roofs — that had reached exactly that stage before it was brought back from the edge of sheet replacement.
The problem
Wide bands of orange rust ran down the sheeting profiles, and the screw fixings holding the roof down had corroded and begun to lift. Several sections showed the tell-tale flaking that precedes a leak. On a roof of this size, untreated rust doesn’t stay still — it works along the pans and around every fastener until the steel itself fails. Simply repainting over the surface would have sealed the corrosion in rather than stopping it, so the roof needed proper remedial treatment before any coating went on.
The solution
Working as an approved SealPro applicator, the crew followed a full metal-roof remedial system rather than a quick repaint:
- High-pressure wash and degrease. The entire roof was pressure-cleaned to strip away dirt, loose rust, chalking and grease so the new system could bond to sound steel.
- Rust treatment. Every corroded section was worked back and treated with a rust converter, stabilising the steel and neutralising active corrosion across the main roof and both bay roofs.
- Prime the steel. Prepared sheeting was sealed with SealPro Purple Prime, the adhesion primer that locks the coating system to bare and treated metal.
- Waterproof the weak points. Screw lines and damaged sections were reinforced with SealPro Flex and StretchSeal, and every fastener was sealed individually with ScrewSeal — the exact points where metal roofs leak first.
- Apply the coating and topcoat. The roof was finished with a HydroSeal HF waterproof membrane followed by two coats of high-quality roof paint, giving a continuous, flexible, weatherproof skin with a clean, uniform colour.
The result
The rust-streaked sheeting became a fully sealed, corrosion-protected roof, with distinct sections finished in different colours to match each building’s requirements. Screw lines are watertight, the steel is protected from further corrosion, and the reflective topcoat helps keep the space underneath cooler. What was heading toward costly sheet replacement was instead restored and extended by years, at a fraction of the cost of a new roof.
